View Full Version : Bullnose Conversion Four Door Build Thread

1985 Bronco

I have decided to start my build thread now that the rust repair is coming along. It is a 1995 Ford Centurion C150 (4 door bronco). It has a 351, E4OD, push button 4x4, with locking hubs. I will be converting it to a Bullnose (80-86). I bought a 84 F150 as a donor that provided a front clip for me, and bought new rockers, quarters, and inner wheel wells. I also picked up an 86 f150 bed trailer that donated inner tubs, and the gas tank area.

You can see my earlier thread here: http://www.fourdoorbronco.com/board/showthread.php?8813-Picked-up-a-C150-today!

In that thread I swapped on a new tailgate, sport bumper, and new rims and tires. You can also see the rust we are dealing with.

Here is what I am starting with:

Patch panel with new floor made, drain hole for rear heater added. Centurions have flat floors vs. broncos with ribbed floors, which is why the trailer didn't donate any of that.

This is where we are at now. Need to finish up the drivers side floor, then the quarters will go on for good. Then we will panel bond in the inner wheel wells. Then the front clip will go on.

Here is the donor 1984 F150

Pulled the front clip and scrapped it

https://farm5.staticflickr.com/4264/35531265771_09bbcbf988_b.jpg (https://flic.kr/p/W8M2qx)

Sand blasted the core support and fixed a few cracks.

Here it after primer and paint

https://farm5.staticflickr.com/4214/34852236163_cbfea1ed9d_b.jpg (https://flic.kr/p/V6LPzv)

Hopefully all the metal work should be done soon. I'd like to get the the front clip on too before winter. It will be put in storage then. Next summer I want to finish body work and paint it blue. Long term plans involve swapping the body onto a 1 ton frame, Cummins, Bullnose interior, and more.

EDIT: 7-5-17

Photobucket sucks! They changed their terms of use, and now would like $400 per year to post pictures to third party websites. I have gone through, and replaced all my pictures with ones on Flickr

So not seeing pictures anymore, I know I've scene them before so not sure what happened, is it just my computer? Sounds like an awesome project....

Okay, they work today, don't know what was going on yesterday.
Awesome work, that is a lot of rust to fix. Still not sure I'd do the bullnose conversion....

I wonder what it'd be like not having winter start in September...
Although we are pretty mild this year and almost not snow.

This piece of fiberglass was near the front of the quarter. Centurion just cut the inner quarter open, and glued this in, in order to add the second filler neck. Removed it and replaced with metal.

We reinstalled the tailgate, aligned it, then welded part of the quarters back on to hold it in the correct place. Now he just need to finish welding up the floor, and it will be ready for the quarters to finally go on. Got the rocker capped off on the passenger side to match the driver's side. Also removed a bunch of useless brackets that were under there for the running boards, they were removed by the PO. Poked a hole in the gas tank a little while ago. Ordered a new one on Amazon for $56 with free shipping. Should arrive sometime this week.

Rear floor 90% complete, just need to add a few brackets and paint the floor. The small dents in the wheel tubs will be hidden by the large boxes that go on both sides of the seat. One houses the rear heat/AC unit. The other is just storage, but I think I'm going to build a sub box into part of it.

I know its a lil late but you could have had a single fuel door w. dual tank like mine came !! MY c350 got a T pipe 8" after the top of the filler neck w. a manual quick shutoff fever for the forward tank . When open it fills both tanks, 1st the rear tank and when full the forward ! when closed only the rear.

We put it in storage for the winter the Sunday, and it snowed the next day, so that was good timing. Also still need to combine an 86 fuel door with the 95 one because the 86 hinge won't work in that tight space in the front, and we never mocked up the fuel door before the panels were welded in :doh0715  . Front clip will be going on in the spring, and hopefully paint :Pickle::Pickle:

MY interest is 2 C wasss up wid the fiberglass/metal junction (in the roof) that always leaks as U cont. the restorqation. No such leak prob with the "van/truck" model.
Has any 1 ever used ('converted back") with the rubber gasket supplied oem in the shortie (non-after mrkt conversion companies, ie oe Ford) to have the fiberglass rear top still removable? Your skills are such that - even if never removed, I bet it would not deteriate (& leak) like the Centerion does…

on the pass side 1/4 panel, is that rust bubbles or unground welds??

Got it out of winter storage a week ago, and drove it out to school. In the past week I have replaced the IAC, fixed some bulbs that were not working, added a temporary pinstripe to match the existing paint job better, painted the fuel door to match the quarters, replaced the drivers door hinge pin and bushings, and painted some stuff with POR15 that we didn't have time to get last year.

My new polyurethane body mounts showed up the other day too! Turned in 3 core batteries I got for free, and used my employee discount, and ended up only paying $35 for them! I will probably only replace the rubber radiator mounts for now, and maybe do the other ones later. I also ordered the metal mount patches from JGB the other day.

I changed out the serpentine belt and idler pulley the other day. The belt was cracked and the pulley didn't really want to spin, and had wear marks all over it from the belt sliding on it. I used this write up: http://www.fullsizebronco.com/forum/23-technical-write-ups/61600-serpentine-tensioner-idler-pulley-replacement.html

It saved me a bunch of time looking for tools, since I didn't have a T50 socket

Finally completed my front clip swap!

Here is how I did it:

https://farm5.staticflickr.com/4286/35663515135_7c81182228_b.jpg (https://flic.kr/p/WksQxZ)

Unbolt the front clip. Save all the bolts, you will need them later. I was able to snake the core support out without pulling the radiator or trans cooler.

https://farm5.staticflickr.com/4256/35275961190_5d0c60a411_b.jpg (https://flic.kr/p/VKdwgq)

I had to cut the head off the core support mounting bolts with a plasma cutter in order to get them out. I replaced these mounts with one I got for free from a junkyard (Still waiting on another one) and new polyurethane mounts.

Here is the sandblasted and painted core support from the 84 above the old one. They look very similar.

https://farm5.staticflickr.com/4154/35276266010_ca3e2ee5a5_b.jpg (https://flic.kr/p/VKf5SW)

While I had it apart, I painted the front half of my frame with POR15

The 84 radiator won't work with the newer truck, because the inlet/outlet holes are on opposite sides from the 95 radiator. So I modified the 84 core support to work with the 95 radiator.
The lower radiator mounts are spot welded onto the 95 support, drill them out, and attach them to the 84 support. Here is what they look like removed and sandblasted:

https://farm5.staticflickr.com/4141/34822528654_ab80bc8180_b.jpg (https://flic.kr/p/V49yz5)

Here they are painted and bolted to the new support. I should have welded them on, because the bolts caused interference with the battery tray bracket.

https://farm5.staticflickr.com/4152/35663182375_5c67f6ae08_b.jpg (https://flic.kr/p/Wkr8CK)

I used the 95 battery tray, and had to drill a big hole in it so the nut would fit through, and I couldn't use the lower bolt hole on the tray.

The upper radiator mounts are also farther spread apart on the 95. I didn't get a picture, but I used a hole saw and a smaller bit to replicate the factory holes, and inserted the clip from the 95. You can kinda see it here

https://farm5.staticflickr.com/4061/35494757712_d2e47e4453_b.jpg (https://flic.kr/p/W5xURf)

Once you have the radiator mounts made, you are ready to put the new core support on the truck. I needed to use the 95 center hoop, but you might not need to if you don't have a trans cooler or AC. I also needed to trim the upper mount on the left side of the hoop a tiny bit to work with the 84 hood handle. You need to use the 84 hood latch. The cable from the 95 worked fine. Leave the core support bolts loose until you have the front fenders lined up.

https://farm5.staticflickr.com/4206/34854373323_6dd13b42fa_b.jpg (https://flic.kr/p/V6XLT6)

Then start fitting the fenders. You will need to modify the lower mounts. Some people just use L brackets. I cut mine, oriented them, and welded them on the correct way. Then I mounted the front fenders. USE THE 80-86 INNER FENDERS. I thought I could use the 92-96 ones, and they do not work. I chopped mine up to fit in there, and I will have to go back later and replace them with 80-86 ones. I also used an 87-91 cowl panel, since it was an upgraded design from the 80-86 style. The 92-96 cowl won't work. The hood lines are not the same.

https://farm5.staticflickr.com/4286/35494285502_c5691e1e7b_b.jpg (https://flic.kr/p/W5vutG)

Spliced in the older headlight wiring. Turn signals and marker lights were the same. Just needed a smaller bulb for the marker lights to fit in the older housing.

https://farm5.staticflickr.com/4241/35275951700_154bd515c9_b.jpg (https://flic.kr/p/VKdtrN)

I made sure I had all the grounds reattached, hooked up the battery, and made sure it still ran.

https://farm5.staticflickr.com/4124/35494584172_4c4f611faf_b.jpg (https://flic.kr/p/W5x2gb)

The air box mount/overflow tank doesn't fit very well inside the older fenders. I need to go back later and modify them to work better. The hood bolts right on, and I put on my grille, headlight surrounds, and clear turn signals I saved from my last bronco. Bumper is test fit.

https://farm5.staticflickr.com/4094/35494611942_353b8f551e_b.jpg (https://flic.kr/p/W5xavY)

I haven't made new bumper mounts yet. The 92-96 F150/Bronco frames have a crumple zone that sticks out farther than the older frames. I'm going to have to cut a few inches off the front of the frame to make the bumper fit right. I just made some Z shaped brackets that use the 95 mounts to temporarily mount the bumper.

Here's what it looks like:

I've done a few little things in the past 2 weeks

Painted the tan hood, and the fender that was the wrong color white

https://farm5.staticflickr.com/4280/35511555562_9cedf5e09b_b.jpg (https://flic.kr/p/W731gm)

3 coats of white, then added the lower gray portion

https://farm5.staticflickr.com/4216/35641207716_503a426d7d_b.jpg (https://flic.kr/p/Wiuvkj)

And here it is with the pinstripe

https://farm5.staticflickr.com/4233/35641205606_1ac1a887bd_b.jpg (https://flic.kr/p/WiuuGW)

https://farm5.staticflickr.com/4138/34871325923_f1a181b0d2_b.jpg (https://flic.kr/p/V8sEii)

Also picked up a good 80-86 driver's side inner fender. Struggled with removing all the rusty bolts for an hour in the rain at the junkyard. Ended up cutting the fender and finished removing them at home in the garage. Still need to find a good passenger one. Both of the ones I got from the parts truck were damaged.

https://farm5.staticflickr.com/4237/34839646854_7d45446eda_b.jpg (https://flic.kr/p/V5Eids)

Also had my new belt routing decal show up today. Ordered it from Late Model Restoration (LMR). Their website says it is for 93-95 Lightnings, but it matched the one that was on my other core support. Not an exact reproduction, but still very close, and it was a Ford Licensed part.

https://farm5.staticflickr.com/4284/35511565362_36d0420bb7_b.jpg (https://flic.kr/p/W734bj)

Installed on the bronco:

https://farm5.staticflickr.com/4058/35641185766_bcbffdcbe2_b.jpg (https://flic.kr/p/WiuoNS)

Also ordered all the parts to completely rebuild the rear brakes, including drums. They should be here tomorrow. The adjusters are backed all the way off, and I cannot get the drums off. I spent over an hour hitting them with a deadblow. Going to try a sledge hammer next, wanted to wait until all the parts got here in case I broke a drum in half. Still need a good passenger fender, and to modify those bumper mounts. Also want to sandblast and paint a bunch of brackets black that are visible through the grille.

Just read this, love all the hard work you are putting into this. One time I had a drum seize to the axle on my Granada. With it on the jack, I started it up and put it in gear with the parking brake dragging. Put a few lugs on the studs so the drum wouldn't fly off. In a few minuets it was warm enough to come right off. Tuned in for more.

Just finished doing my rear brakes tonight. They were completely shot. Drums were worn down really bad, and very rusty. The pads on the passenger side were completely gone.

It's been a while since I updated this thread. I finally fixed the bumper mounts! It is kinda hard to tell, but before the bumper stuck out about 4 inches from the body, and sagged a lot. I chopped off the frame horns.

https://farm5.staticflickr.com/4356/35890461583_b17b500775_c.jpg

Bent up some new brackets (back one has an extra hole drilled)

https://farm5.staticflickr.com/4386/36530889022_34d98569d3_c.jpg

Then bolted the bumper on!

https://farm5.staticflickr.com/4363/36703245845_7ec26be53d_c.jpg

Fits nice and tight against the body, and looks like it's in the stock location. I didn't have a bullnose to compare it to, but it looks right.

https://farm5.staticflickr.com/4397/36308023070_62cdd64f73_c.jpg

And then 2 days later I bought a smoothie chrome bumper without the impact strips, and unbolted everything, and put that bumper on, because I like the look of this one so much better!

https://farm5.staticflickr.com/4405/23471766468_571e2ce52a_c.jpg

Next up was the ugly passenger fender. It was a tan rusty one from the 84 parts truck, and looked terrible. Off with the old...

...And on with the new!

https://farm5.staticflickr.com/4351/36613788484_149971fae7_o.jpg

Still needs a pinstripe. Also swapped in my other core support bushing mount while I had the fender off. I was missing one when I did the front clip swap, and just used a bunch of washers.

https://farm5.staticflickr.com/4470/36653818193_06e5f7c2c5_c.jpg

Also swapped in a upgraded headlight harness from JGB. The headlights are much brighter, but I think I got a bad relay from them, because my high beams quit working. I have not had time to diagnose it yet.

https://farm5.staticflickr.com/4331/36613788024_6ea2e55447_c.jpg

I changed the plugs and wires, replaced my gear selector cable, and took it on a camping trip up to a mud bog with my bullnose pick up bed camper trailer. I picked up the topper a while ago for free, but I couldn't find a decent tailgate. I ended up buying a beat up one from a 94, 2 days before I had to leave, and made it work.

I bought another set of low back bucket seats the other day, now that I have two sets, I'll probably throw them in the bronco in the spring. The red set is from a 78-79 that was being parted out, and the blue set is from the 1985 Bronco that I used to own. I sold it last year, and the next owner removed the engine, and sold it to another guy who is parting it out. I wish I could buy the whole thing back, but don't have any place to store it. I did buy back the front bumper and these seats. I've driven thousands of miles sitting in them, and I'm pretty glad to have them back.

I'm kind of at a stand still with this project. I'm not sure if I want to keep putting money into it, or sell it and buy a nicer one. It still has a lot of hidden rust that I haven't fixed yet. Both of the front cab mounts are pretty much shot. The bottom inside of the B pillars are rusted out, and the roof is still rusty, and there is rust underneath the windshield seal. The front suspension is worn, and all the suspension and frame are rusty. The transmission shifts weird sometimes, it might be the VSS, but I'm not sure yet. The engine runs poorly and has a manifold leak. There is also a lot of poor wiring everywhere.

I also bought back my 1985 Bronco that I used to own. It has been stripped of its drivetrain, and covered in bed liner.

https://farm1.staticflickr.com/804/27268948498_b5b11e9b6c_c.jpg

I bought a used lift kit. Still need to buy a drop pitman arm.

https://farm1.staticflickr.com/885/41142445491_4454f18247_c.jpg

I was told that it was a 6 inch lift, but these springs seem kinda short. Can anybody confirm or deny that these are for a 6 inch lift?

https://farm1.staticflickr.com/790/27268961028_f4a6383958_c.jpg

I also got a free body mount kit (red set) from mtbiker on FTE! I might pull the 3 inch body lift out of the '85, and put these in.

https://farm1.staticflickr.com/815/27268964818_8359d4e188_c.jpg

I really want to put the lift kit in the four door, but if I do that, I'll need to re-gear as well, since I would want to run 35s. A 6 inch lift would look ridiculous with 31s. If I decide to sell the four door, I'd pull the body lift from the '85, and put the suspension lift in. The '85 was apparently re-geared with 4.10s after I sold it. I'm pretty broke right now, and all of these options cost money.

I did the Saginaw swap the other day. Bought a used pump and bracket from a junkyard for $45 with a 1 year warranty.

https://farm1.staticflickr.com/966/28112757248_91e094632b_c.jpg

Here's a comparison between the C2 and the Saginaw. The pulley is slightly bigger, which is why you need the van serpentine belt.

https://farm1.staticflickr.com/947/40177508980_db62526cf3_c.jpg

Both ends of the van high pressure hose needed bending, which is strange since the end in the picture is supposed to fit the van pump.

https://farm1.staticflickr.com/981/41939569182_74e6ddd23b_c.jpg

Here it is installed. I understand why some people shorten the steering box end of the hose, since it is pretty tight to make everything fit without rubbing.

https://farm1.staticflickr.com/910/41084278875_b21fd6ba9b_c.jpg

I also needed the van serpentine belt, it is about 1/2 an inch longer. I was able to get the bronco belt on, but the tensioner was fully maxed out. I bought a new belt for the bronco last year, and my friend at the parts store was able to mark it defective, and exchange it for the van belt for free! The bronco drives so much better now! The pump no longer squeals constantly, and doesn't want to kill the engine when making sharp turns in parking lots.
